Multi-National Manufacturer of Components for Electronic and Electrical Products

The client has more than 50 plants worldwide and another 20 sales and distributions locations with four divisions, each focused on specific market segments. Price competition is strong, but key customers also expect reliable on-time delivery and quick response for new product development.

The number of steps in the special order process was reduced from twelve to three. The number of special orders has been reduced from 700 annually, to 200. Interrupted production runs have been reduced by a factor of 500 per year. Special orders that used to take six months are now being filled 85 percent of the time within two days. In a two-year period, the company’s overall quality effort supported 86 teams, which collectively saved more than $5 million.

Financial Services

A financial services firm was suffering reduced cash flow because the process by which it referred accounts to attorneys for collection was taking too long. With Juran’s training and coaching, a project team improved the turnaround time from 10.5 days to 3 days, thereby improving monthly cash flow by $236,000. Non-value added activity was eliminated. The number of functional hand-offs was reduced sharply. Root causes for delays while waiting for some of the paperwork were removed. Delays resulting from missing or defective parts of the documentation were eliminated.

Connecticut Children’s Medical Center

Connecticut Children’s Medical Center is a 147-bed children’s general facility located in Hartford, CT. Juran worked with the medical center to implement a Lean quality management system to remove process waste and improve efficiency. Juran also led process redesign teams prior to the implementation of their electronic health record, trained Lean experts, and led several Lean improvements projects. Connecticut Children’s has seen more than a 25% reduction in process waste and dramatic improvements in key organizational measures across service lines such as Patient Care, ED, OR, and revenue.

Executive Training for the National Security Agency

Juran completed an in-depth stakeholder assessment and delivered a Lean Six Sigma Executive Leadership Workshop for the NSA. We met with the Director and his top 40 leaders in the NSA. The workshop was an outstanding success, which led to the fundamental changes in the culture of the NSA.

Improving Efficiency in MASH Units

When the U.S. Army created its policy guide for moving 80-bed MASH units, its focus was on maximum efficiency. Unfortunately, that efficiency was targeted at loading up four transport trucks and breaking camp, not at unloading vehicles and setting up camp. The process of loading the 2.5ton trucks for departure did not take into account the needs and logistics involved in rebuilding the MASH units at the next site. As a result, the unloading and construction process could draw valuable time away from the essential purpose of MASH units—to aid injured soldiers. A team of soldiers, stationed with the 25th Infantry Division in Hawaii, decided to redesign the process. The team, made up of the unit commander, the executive officer, the first sergeant, and the ambulance platoon leader, applied some common sense to the process. The improvement was to load supplies onto the trucks in reverse order of need; the most important equipment would be placed on the trucks last, allowing it to be taken off the trucks first. The old process allowed eight hours from the time the order to “Move MASH unit” was handed down to the time the surgical ward could begin to take patients. The 25th Infantry Division’s redesigned process reduced the time needed to two hours. For its efforts, the unit was recognized as the best U.S. Army medical unit in the world for two years running.

Return on Investment

For a $25,000 investment in training, certification, and time to diagnose process-related problems, Juran has documented results of $375,000 per project or a ratio of 15:1.

Juran Benchmarking is a valuable management tool; it is a systematic and continuous process that facilitates the measurement and comparison of performance and the identification of best practices that enable superior performance.

We’ve advised:

Juran’s Benchmarking experience spans almost two decades. We have extensive experience in benchmarking assets throughout the oil and gas value chain including onshore and offshore processing facilities, onshore and offshore pipelines, storage and loading terminals (marine and inland), LNG terminals, and gas transmission systems. All programs are tailored to specific client requirements and may be either internal (within the same organization) or external (competitive) benchmarking studies.

Processing Terminals

Juran was approached by an oil and gas major to assist with Forecasting Opex Estimates for a planned processing terminal in Norway. One of the consortium stakeholders commissioned Juran to provide forecasts of future OPEX budgets based on average as well as top-quartile performance figures. Why Juran? Juran possesses a wealth of accurate and up-to-date operational performance data derived from the large number of international benchmarking studies we have conducted annually over the past two decades. This data relates to the operational efficiency of oil and gas assets from across the value chain and includes details of OPEX and manpower time for all aspects of operations, maintenance, support services, and business overheads. In order to make comparisons between different assets on a like-for-like basis, all data must be normalised. Juran does this by determining the technical complexity of the assets being benchmarked; in this instance we determined the complexity using the technical designs of the planned facility. The resulting Juran Complexity Factor® (CF) is a reflection of the manpower and expenditure required to operate and maintain an asset of the given complexity. Because of the excellent correlation between the CF, OPEX, and manpower, Juran is able to predict operational costs and manning levels of the proposed asset, thus enabling forecasts to be made prior to construction and commissioning.

The cost of Lean Six Sigma Green Belt training is approximately $3,000 per person in a public workshop. If you were to train 100 employees the total cost would be around $300,000. Juran’s licensing program allows you to train those 100 employees for only $50,000. Your organization will save approximately 80% on the total cost of training for 100 employees using a Juran license.

Each license includes a disc of the worksheets and templates needed for project deliverables, exercise data in Microsoft Excel® and Minitab® (as appropriate), a step-by-step final report requirements list to ensure successful project completion, and a PowerPoint® reporting template for ease in presenting project information to management.

Lean Enterprise:

The Lean training materials provide learning on key concepts and instruction on making value flow without interruption, reducing wastes, and driving–out variation. The training materials provide stepby-step instruction on how to apply principles to Rapid Improvement Events or Kaizens.

Lean Six Sigma:

If your organization is interested in combining two powerful methodologies for problem solving, then Juran’s Lean Six Sigma training materials will provide the approach and framework.
