ADDITIONAL SOLUTIONS FOR THE CEMENT INDUSTRY

CLINKER COOLER PLATES Problem: After hot clinker comes out of the kiln it is transferred to the cooling area where it is deposited onto clinker cooler plates. The clinker causes continuous abrasion on the cooler plates. Solution: 1. Protect the surface of the plates with Eutronic Arc® 595 wire using twin-arc technology. 2. Coat the grates with High Velocity Oxy Fuel (HVOF) powder spray.

CastoLab® provides the services and experience needed to meet your thermal spraying and coated wear plate needs. You can count on the knowledgeable CastoLab staff to work with you to protect your equipment and increase service life. CastoLab offers state-of-the-art custom fabrication solutions to combat high load-high wear combined with the convenience of receiving the part ready to be installed.

Problem: Vertical mills are used to grind limestone and clinker. These abrasive materials take a toll on the roller tables, hoppers and cones. Solution: Manufacture portions of the vertical mill, that are susceptible to abrasion and erosion, out of XuperWave® CastoDur Diamond Plates® (CDP®) 4666. Due to the method of CDP manufacture, it’s possible to produce the cone section with hardfacing on the outside - this is not possible with conventional wearplates.

KILN SHELL PROTECTION AGAINST CORROSION

COAL FEED LINES / KILN BURNER PIPE

HAMMERS Problem: Swing hammers in the Hammer Mill Crusher, are subjected to wear from a combination of severe impact and coarse abrasion. New hammers experience severe abrasive gouging initially, before they have a chance to work harden. Loss of shape from abrasion results in a decrease in optimum raw material sizing and lowered productivity.

Problem: The increasing use of alternate fuels in the limestone calcination process, such as coal, coke, tires and other combustible materials, has increased corrosion problems on the internal surface of the kiln behind the refractory. The extreme heat inside the kiln amplifies the corrosion.

Problem: Crushed coal is fed to the kiln through hundreds of feet of pipe. The abrasive nature of the crushed coal wears the inside of the pipe. Coal leaks can be expensive and dangerous. Solution: Replace conventional coal pipe with CastoTube®, an internally hardfaced pipe made with TeroMatec® 4666.

Solution: Coat the inside of the kiln shell (under the refractory) by spraying it with a highly corrosion-temperature resistant wire utilizing Eutectic's Twin-Arc technology. The kiln walls will be protected from the corrosive gases and better able to withstand the abrasive wear caused by the movement of the refractory.

Solution: Selective hardfacing allows the hammers to withstand surface abrasion long enough for the base metal to progressively work harden markedly improving hammer life cycles.

CEMENT GRINDING ROLL REPAIRS Problem: Cement grinding rolls suffer surface defects such as spalling, sub-surface lift-off, and chipping. Most often resulting from some external source. Eutectic has different approaches to repairing cement rollers depending on the type of wear. One type of wear, high abrasion, is addressed below. If high compressive stresses are the cause of your wear problems, Eutectic has alternative recommendations. Solution (high abrasion): Repair the cement rolls with Eutectic’s proven 3-layer approach.

Note: that the practical reasons behind the need for a final hardfacing layer with a hardness range between HRC 55-60 is to reduce initial surface wear. This enables the intermediate layer to progressively work-harden and become more abrasion resistant. Eventually a point is reached when maximum resistance to bulk metal flow is achieved…the optimum condition for resisting impact-gouging wear.

1) Use TeroMatec® OA690 to provide a buffer layer 2) Build up the roll with TeroMatec OA4923 3) Apply a final hardfacing layer with TeroMatec OA4811 TeroMatec OA690
