Green Square, Zetland NSW The Green Square Stormwater Drain is a new stormwater drainage system to be built in partnership with Sydney Water and

the City of Sydney. Located about 3.5 km south of the city centre, Green Square is one of the City of Sydney’s key urban renewal precincts earmarked for development, which will accommodate about 40,000 new residents and 22,000 new workers by 2030. The DG Alliance is a joint venture formed between Seymour Whyte Constructions (with Rob Carr Pty Ltd), UGL Engineering, Parsons Brinckerhoff and RPS Manidis Roberts to deliver the project. The project provides for a 2.4km stormwater drain to carry flow from the entire catchment upstream of Joynton Ave and discharge into Alexandra Canal. Rob Carr Pty Ltd as a related party entity to Seymour Whyte Constructions is constructing approximately 3.4km of DN1800 concrete pipeline via microtunnelling in twin and triple parallel formation over a 1.3km section in high water table ground classified as restricted and hazardous. Rob Carr has also constructed 5 deep caissons up to 12m in diameter for TBM access and permanent concrete structure installation among other works. Rob Carr Pty Ltd has been intimately involved with the project from TOC development through to detail design, key stakeholder involvement, service interfacing and construction.

Capability

Project Complexity Rob Carr Pty Ltd deliver creative and complex utilities infrastructure. The company is able to manage and self perform complex project works requiring innovative solutions and techniques.

Alphington VIC The Alphington trunk sewer replacement, which services some 85,000 homes, was a major upgrade of essential sewerage infrastructure in the area for the existing old brick sewer which was deteriorated significantly due to a century of use. The replacement section of sewer integrates with the existing sewer operated by Melbourne Water and the reticulation system operated by Yarra Valley Water. Rob Carr Pty Ltd was engaged by Lend Lease Engineering to undertake the construction of approximately 1km of pipeline via microtunnelling over 4 separate drives. Drive lengths varied between 80m (DN700) and 600m (DN1500). To facilitate the

TBM launch and reception as well as construction of detailed complex concrete maintenance structures (DN5000) and detailed connections to existing assets, Rob Carr Pty Ltd constructed access shafts to depths of up to 16m and 9m in diameter. Varying methodologies were used to construct the access shafts with consideration given to ground type, strength and location within the environmentally sensitive park zone. Underpinned caissons were the preferred choice for the deep shafts in the confined locations with traditional methods used for the shallower shafts. The most challenging aspect of this particular project was the construction of a single 600m drive using DN1500 concrete jacking pipe, which was installed on a curved alignment to facilitate the installation of the pipeline within critical stakeholder boundaries. A second 280m drive was also installed on a curved alignment. This 2nd drive was also constructed through existing infrastructure at key points, which necessitated the diversion of major sewage flows during this time. Rob Carr Pty Ltd used its TCS 1500 Iseki TBM to successfully construct the two curved drives on the major section of the work, which was custom built to suit the 300 MPa native rock found throughout the alignment.

Capability

Innovative Design Construct Rob Carr Pty Ltd has the capacity and technical knowledge to assist, plan and advise on innovative design solutions and construction techniques during early contractor involvement and design phases as well as provide sound advice and assistance to the wider project team. The Company has in built capability and manages the process from conception through to delivery.

Fortrose Street, Jindalee QLD Rob Carr Pty Ltd are undertaking works for Queensland Urban Utilities for new water and wastewater infrastructure, which will cross the Brisbane River from Jindalee to Kenmore some 10m beneath the river bed. The new pipeline replaces infrastructure which was damaged during the 2011 floods in Brisbane. An 1800mm tunnel constructed by Rob Carr Pty Ltd using reinforced concrete jacking pipe and a Rob Carr Pty Ltd owned “hard rock” Iseki TCS Tunnel Boring Machine, accommodates multiple pipelines and runs across the river in an innovative compound curve alignment some 55m below ground level.

The 585m long compound curve tunnel alignment was chosen during design phase to significantly reduce the depth of the reception shaft whilst maintaining client requirements around the alignment and soil profiles under the river. This alignment provided significant savings to the client through a competitive tendering process. The project will also include an additional 2.4km of new sewer and water pipeline infrastructure on the Jindalee side of the river. The southern side of the river crossing enters an 18m deep caisson designed to be restrained into the river bank. The 18m deep temporary caisson will be constructed at a ground level some 2m above the high tide mark of the Brisbane River. Other works include conventional open trench excavation which will allow for the installation of 2.4km of water and wastewater infrastructure with the services leading off in different alignments to reach their final connection points as well as an aerial creek crossing, slip lining of an existing live sewer main attached to the side of the Centenary Highway Bridge, detailed traffic management of a main arterial road into Brisbane City from the western suburbs, whilst working around schools, childcare centres and popular sporting parks.

Dawesville WA

Rob Carr Pty Ltd has a proud history and involvement with key clients around Australia. The company is part of several panel arrangements and also enjoys long term working relationships, with some now well over a decade in existence.

This $19 million project, was one of the main Infill Sewerage Capital Works project under the program and was successfully completed by Rob Carr Pty Ltd. The project involves the construction of gravity sewers, wastewater pump stations and pressure mains for Reticulation Areas Dawesville 1B, 4A and 5A in WA. The project is located south of Mandurah and is within the catchment area of the Peel Inlet.

A prime example of an established working and collaborative relationship with a client involves the Water Corporation WA where Rob Carr Pty Ltd have been part of the Infill Sewerage Capital Works Program for over 17 years and remain 1 of 2 contractors to have been involved since its inception. The company works actively to maintain positive and collaborative relationships with it clients to ensure effective solutions and positive project outcomes.

The project consisted of open trench and tunnel works along roads, verges and private properties and consisted of 13km of gravity mains, 1.6km of wastewater pressure mains and service connections to 416 lots. Other works also include the construction of 62 manholes, 131 maintenance shafts as well as the construction of 2 new wastewater pump stations.

Deep Excavation & Caisson Construction

Rob Carr Pty Ltd has extensive experience in shaft construction using shoring box and sheet pile and waler systems. The company has extensive experience with this methodology and has successfully constructed hundreds of shafts in differing ground conditions using conventional steel shoring box systems. Rob Carr Pty Ltd owns over 160 complete shoring box systems (in different types and sizes) as required for the company’s civil construction and tunnelling operations. The company has the in-house capability to undertake the most difficult of deep shafts utilising this method and has extensive experience constructing such shafts in depths of up to 10m. Not only is this method cost effective, it is also a safe form of construction when undertaken by experienced companies such as Rob Carr Pty Ltd. The shafts are generally constructed by progressively excavating inside the shoring box and pushing the shoring box down in the

tightly excavated area. The process is repeated depending on the depth required and the load capacity of the shoring boxes themselves. To complete the construction, sheet piles or steel plates (as designed) are driven down on the open ends of the shoring box to seal the shaft. The company also has successfully constructed several dozen shafts in differing ground conditions using steel sheet pile and waler systems. Rob Carr Pty Ltd owns and uses assorted sheet piles and walers with sheet pile lengths in stock up to 12m in light and heavy duty configurations. Conventionally, the steel sheet piles are driven into the ground using a vibrating or impact hammer. The ensuing steel sheet pile is locked in and driven down adjacent to and locked into the already installed steel sheet pile. The waler system is engineer designed and installed to suit the ground conditions being excavated and will typically be installed in a bolted, welded or chain supported fashion. The company has the in-house capability to undertake the most difficult of deep shafts using this method and has constructed several sheet piled waler supported shafts to 12 metres in depth.

Deep Excavation & Caisson Construction

Rob Carr Pty Ltd has the capability and specialist experience to undertake deep shaft construction utilising caisson sinking methods. This is a common method of shaft construction which allows the concrete structure to also be used as the end product in many cases as a storage structure or wet well in a pump station. This method is most popular where ground conditions are alluvial &

wet which allows the constructor to achieve significant invert depths by constructing the concrete structure at surface level and progressively sinking each individual section. Rob Carr Pty Ltd has successfully designed & constructed multiple cast in situ reinforced concrete caissons & installed the same utilising caisson sinking techniques in extremely difficult ground conditions. Many of this caisson type have been constructed & installed to 12m in diameter & depths of up to 20m. The company has the capability to construct the shafts at more extensive depths depending on project requirements.

Deep Excavation & Caisson Construction

Rob Carr Pty Ltd has the capability and specialist experience to undertake deep shaft construction utilising pre cast concrete segments which can be installed by underpinning. Rob Carr Pty Ltd has successfully constructed multiple caissons using reinforced concrete underpinned pre cast segments. This method of shaft construction allows for the safe and progressive construction of shafts to extreme depths in stable through to extremely high strength rock ground. This form of construction is heavily utilised in urbanised environments as the installation of the segments requires a small site footprint. Each segment ring is made up of individual smaller segments which are progressively interlocked. Once a complete ring is locked in and supported accordingly, excavation continues progressively inside and past the ring leaving no more than 1m exposed at any one time. New underpinned segments are then progressively installed immediately below the already installed full segment ring

until another full ring is formed. The process continues until a desired depth is reached. Rob Carr Pty Ltd has constructed dozens of this style and type of caisson in diameters up to 8m and depths of up to 25m. The Company however, has the capability to construct the caissons at more extensive depths and greater diameters depending on project requirements. Rob Carr Pty Ltd has extensive in house design and construction knowledge and has provided total project solutions for its clients requiring any this type shaft construction. In particular, the company has the in house capability to prepare detailed design drawings for conventional shafts, underpinned caissons or cast in situ caissons, obtain certification by a Certified Engineer for the same, provide all the necessary stationary and mobile equipment and ultimately perform and oversee the construction of each shaft type.

Pipeline Construction

Rob Carr Pty Ltd is an experienced Utilities infrastructure contractor having delivered such projects all over the Australia since its inception in 1989. Through conventional trench excavation, the company has installed several pipelines for utilities including stormwater, water, wastewater and energy infrastructure with pipe sizes ranging up to 1500mm in diameter. Our most recent pipelines have demanded the use of our company owned heavy machinery with the company often utilising its multiple larger 35T and 46T excavators. The company to this day maintains its substantial capability with construction of gravity and pressure pipelines. Rob Carr Pty Ltd recently has showcased its abilities in undertaking the construction of an 8km gravity and rising main pipeline (up to DN600) in Mt Isa Queensland, which involves several interconnecting gravity and rising main wastewater pipelines, construction of 2 new pump stations and upgrade of another. The company also recently undertook the installation

of 41km of water and telecommunications infrastructure and complex commissioning works at Roy Hill Iron Ore Mine. Further showcasing our capability, the Company has successfully completed large diameter water pipelines having previously completed over 2km of 1290mm Sintakote pipeline on the Northern Pipeline Interconnector in QLD. Other major self performed pipeline projects have been completed in Port Hedland for the Water Corporation WA involving the construction of a large operational campsite, 7km of gravity and pressure pipelines, 100 concrete manholes and pump station as well as 11km of wastewater pipeline in Halls Head WA along with the connection of 450 lots to mains sewer, 14km of wastewater pipeline along with 650 lot connections in Spearwood WA, 15km of gravity and pressure pipelines along with 444 lot connections and 29 caissons in Dawesville WA. Many of these projects involved construction of complex civil structures up to DN3000 for drainage and wastewater infrastructure, wastewater pump stations up to 12m ID not to mention assorted valve chambers, maintenance shafts, ventilation systems and all associated live water and sewer connections.

Pump Stations

Rob Carr Pty Ltd has extensive experience in wastewater pump station construction having completed various pump station works ranging from 3m to 11.5m in diameter. Rob Carr Pty Ltd is able to provide a total project solution for its client by utilising in house resources to undertake all detailed excavation, formwork, pre cast installation, services installation, concrete and mechanical installation as required to construct any wastewater pump station. The entire process is project managed, constructed and delivered by Rob Carr Pty Ltd with only electrical fabrication and installation outsourced by the Company.

Rob Carr Pty Ltd has successfully constructed many wastewater pump stations using varying techniques which have included anything from pre-fabricated and pre-engineered pump stations, through to detailed twin caisson style pump stations involving detailed SCADA automation and electrical services. Much of the work has involved construction of the pump station to extreme depths and in many cases in difficult ground conditions including saturated alluvial soils, highly plasticized clays, rock and in some cases heavily contaminated soils requiring significant treatment. Rob Carr Pty Ltd has the capability and experience to utilise several forms of construction methodology including traditional shoring such as shoring boxes and sheet piling, through to cast in situ and underpinned pre cast caisson systems.

Pump Stations

Through the Company’s collaborative client approach, the Rob Carr Pty Ltd project team provides creative and cost effective solutions to many of the problems that may arise during the construction process. The company has extensive experience with all phases of pump station construction including early contractor involvement, consultation and design, construction, project management and delivery which allows for an efficient construction process as well as timely and cost effective delivery. The company’s own personnel have wide ranging experience with all aspects of wastewater pump station construction, having had detailed exposure with detailed earthworks, detailed concrete construction, product selection and installation (for pumps, valves, pipework), monitoring, testing, maintenance and in several cases conceptual and detailed design.

Reservoir Rehabilitation

Rob Carr Pty Ltd has extensive experience in reservoir rehabilitation having successfully completed various rehabilitation works for steel and concrete reservoirs. Rob Carr Pty Ltd has the capability and in house resources to provide a total project solution by undertaking all project management, cleaning, investigative, repair and waterproofing work as may be required for the rehabilitation of any steel or concrete reservoir. Rob Carr Pty Ltd has undertaken extensive reservoir rehabilitation work for local government authorities as a Head Contractor, in

particular in South East Queensland which has included Rob Carr Pty Ltd undertaking cleaning, repair and waterproofing of all construction and expansion joints, surface preparation, repair and waterproofing of internal and external concrete or steel surfaces. Rob Carr Pty Ltd also uses its in house resources to design and construct any engineered openings through the concrete reservoir roofs, which provide the necessary access and egress portals for all its machinery and labour. Rob Carr Pty Ltd also undertakes reservoir construction works, having successfully undertaken construction of steel reservoirs. As a Head Contractor, the Company uses its own resources to project manage and self perform the majority of the construction work involved with decommissioning the existing infrastructure and replacing the same with the new reservoir infrastructure.

Reservoir Rehabilitation

In both cases, Rob Carr Pty Ltd’s has wide ranging experience with all aspects of major concrete reservoir rehabilitation and steel reservoir construction having had detailed exposure and hands on experience with cleaning, surface preparation, investigation, product selection, repair and membrane application for its rehabilitation work. The Company also undertakes all earthworks, services installation, steelworks, product selection, installation, telemetry and commissioning work. Rob Carr Pty Ltd’s project team provides creative and cost effective solutions to many of the problems that may arise during the rehabilitation and or construction processes. Tunnel Construction

Microtunnelling Rob Carr Pty Ltd possesses a fleet of 35 Tunnel Boring Machines (TBM) up to a diameter of DN2100 covering all ground conditions. The TBM’s are operated by 15 TBM Control Cabins and are well supported with multiple items of ancillary tunneling equipment including jacking frames, slurry separation systems, slurry pumps, power generators and gantry cranes among others. The company has successfully completed several long length drives having completed single drive lengths of up to 600m in both alluvial soil and high strength rock conditions respectively and has done so under major roads, railways, water ways, land reserves, cemeteries,recycling facilities, golf courses, parks and schools using straight or curved alignments. Rob Carr Pty Ltd primarily utilise the Iseki TCC and TCS range of earth pressure balanced tunnel boring machines (using the slurry spoil removal method). These tunnel boring machines are true closed face TBM’s as they not only counterbalance earth pressures but also counterbalance hydrostatic ground water

pressure as well, allowing for the construction of tunnels through the most difficult of ground conditions. The machine provides the full face stability through its earth pressure balance (EPB) feature which is achieved a) through mechanical support from the cutter head and b) stabilisation of ground water pressures with the slurry system and processing material through the cone crusher assembly. More specifically, the groundwater pressure is counterbalanced with the slurry charge pressure through the machine which allows it to operate under hydrostatic pressures of up to 3 bar or 300kPa. The machine also possesses an independently driven cone crusher assembly which utilises a patented epicyclical motion during the tunnel excavation. The crusher then allows for the efficient breakdown of the earth, which allows for the efficient removal of the broken down earth through the machines slurry transportation system. Essentially, tunnelling of this form allows the subsurface ground being tunnelled to be supported at all times either by the pressure balanced tunnelling head, the pressurised slurry system which transports the cuttings and stabilizes the excavation or by the pipe being installed immediately behind it.

Tunnel Construction

Guided auger boring & pilot soil displacement method Guided auger boring & pilot soil displacement machines are highly efficient, low cost trenchless pipe installation systems commonly used to install pipe diameters of up to 450mm. The pilot system can be operated under the ground water table and typically has the capacity to tunnel through soils up to an SPT N-Value of 2530. The guided auger boring and pilot soil displacement machine primarily consists of pilot rods, a pilot head, casings, a power pack and a theodolite complete with CCD camera and monitor to undertake the tunnelling operation. The maximum drive length is

highly dependant on the ground type and pipe size and generally, the pilot systems are capable of drive lengths of up to 90m. This method is typically used in coastal and sandy areas where the system is at its most efficient. These machines also have a small site footprint which allows them to be installed in the most confined site locations. The jacking frame and most of the equipment (except for power pack) will fit inside a 2.1m diameter launch shaft. This type of tunnelling machine is heavily used on Infill Sewerage and Reticulation project works in WA, where machine can work uninterrupted in back or front yards, footpaths and traffic islands with minimal fuss.

Workshop Facilities

Workshop Facility Rob Carr Pty Ltd operates a fully fledged mechanical and electrical workshop with a 14 person strong workforce representing various mechanical and electrical trades. The company has extensive in house experience and capability to service, maintain and undertake preventative maintenance on all its plant and equipment including heavy machinery and all tunnelling equipment. With a high level of expertise and high stock levels of spares, Rob Carr Pty Ltd is able to ensure all its equipment, machinery and tunnelling machines are actively maintained in accordance with the company’s maintenance program.

Rob Carr Pty Ltd can quickly turn around any breakdown giving the company a distinct advantage over its competitors by cutting breakdown times (especially for its tunneling machines) to negligible levels. The workshop is also self sufficient and is capable of fabricating new items or additional items as required to supplement existing equipment. Offices and Yards

Offices and Yards Rob Carr Pty Ltd operates out of its central maintenance workshop and office complex in Yatala QLD. This workshop and office complex comprises of a 1200m2 workshop (with an additional 8000m2 of storage space) for maintenance and repair of all its tunneling and civil equipment. The Yatala facility is the company’s flagship workshop and maintenance centre for its entire fleet of tunneling machines and construction equipment, which gives Rob Carr Pty Ltd additional flexibility in organising speedier recovery times and the ability to perform all maintenance and repair of the equipment in house.

The central location provides excellent service to the Brisbane and Gold Coast regions but also serves as a central point between the company’s main overseas suppliers and the remainder of Australia which further consolidates the company’s position on the eastern seaboard. The company also operates out of two other major complexes, its workshop and yard complex in Welshpool WA which occupies a total area of 5000m2 and an additional office and yard complex in Sydney NSW which occupies approximately 2700m2. The Company also has access to offices and yards in Darwin, Townsville and Melbourne through its sister Company Seymour Whyte Constructions.

14 Front Wheel Loaders up to 18T

Rob Carr Pty Ltd owns an extensive list of civil construction equipment including multiple tunneling machines covering all ground conditions, excavators, loaders, trucks, pumps etc) which are in excellent condition. A preventative maintenance program is maintained for each item of equipment and daily checks are conducted for all plant to ensure that regular servicing is carried out on all equipment.
